My ski goggles are on way. I am wondering if one can easily use swimming goggles as well, as they are easily available in any sports shop.

PS: the music in the bg is equally interesting. Will post build log when I get the ski goggles. I will need to do some mods to the ski goggles for ventilation to bear Delhi's heat Wink

packaging thermocole perhaps. I was also thinking of using sunboard, but it will be heavy and thermocole will give tighter fit at corners

The simplest way to making them is to use
*5 inch(best balance of quality,availability and price) or smaller monitor(480p min) not 7 inch(its too bulky) and
*3x or lower magnification fresnel lens cut to required dimensions,
*elastic to hold it, foam(to make it comfortable at contact points with your face)
put the monitor inside the box and place lens 2-3 inches ahead of the monitor towards your eyes. keep some gap between lens and eyes(3-4 inch).  ziptie/stick/glue them together and done.
resulting picture is big and 'sharper' than fatsharks (i tried it side by side, i have fatsharks too). both work great, but HMDs downsides are weight, size, bluescreen if using non static monitors.

&
b) how to cut them? can optician do the cutting ?

what ever you make, use fresnel lens, thats the main trick. Smiley . its like with and without simonk(just an example). those dirt bike glasses will work.

Pravesh bro i have fresnal lens as well. In the video above  guy made googles w/o fresnal lens. Is there any specific distance required between screen and eyes?

if he made it without the lens, he would have remade by now with a fresnel lens after his first session. lol
total distance of 6-8 inches is fine(eye and monitor front) with the lens in between where ever you get best focus

I have been able to find a local stationery shop who stocks magnifier sheets, which I believe is a Fresnel lens, will check when I goto him in about an hour. Asking for 200 rs. for an A4 size Cheesy...

I am going to add on the audio output using earphones and this is going to double up as my private home theater when have to watch Ancient Aliens and the wife complains Cheesy
